Hi all,
I've been playing around with Mudbox lately, here's the latest. He needs costuming and posing. I'm thinking he'll look good with a spear and some kind of mail apron at 28mm. Hopefully he'll print well at 15mm as well.

I didn't know about the Blemmye, very cool!
The tricky part seems to be adding costume and weapons to this mesh without having multiple overlapping objects.

When fingers come together to hold a spear, should the model be edited so that they all don't interpenetrate, or can the printers handle a bit of overlap like that?

Don't overlap at all, and make sure that all mesh faces are outside.

Depends on the printing provider and the software they have. Some don't have problems. Magics for example can handle overlapping/interpenetrating volumes. Non-manifold egdes and holes are bigger problems.

Really, Zbrush has all the tools you need. From mesh unification, to stl export, to scaling.
