Have you considered doing Resin? For one piece figures in many poses, resin is very cheap. You can use solid flexiable molds for no mold lines and its probably very affordable to start up, compared with plastics.


Though it would be nice to see a plastics set like what PSC does for Napoleonics.


EDIT: If you are good with 3D software, you could likely sculpt most of your models on a computer, get them printed, clean them up if needed and then have a cheap master. Probably about $5 USD a master (+your own time spent designing it, but I suppose one you have doll and weapon down its just changing poses) and likely maybe a few times that per mold. Individual miniatures would likely be about 5-10 cents worth of resin, if that.
