Does anyone have any recommendations for suitable and affordable alternatives to Games Workshop's Chooas Warriors (Meaty, gothic knights with big axes, plate armour with spikes etc)?

Check the Darksword mini line when you get a chance. There are a few Chaos warriors that are really weird looking that would serve as good characters and such for Tzentch or what have you.

Reaper makes some great Chaos Warrior types. A bit pricy for rank and file troops, but a great for lord and champions.

Gamezone makes some cool looking Chaos figures. Their website is offline right now, but there are several online retailers that carry their stuff.

Older edition GW models are another option, since they tend to be cheaper than the latest versions.

The two generations of Chaos Warrior prior to current were retired young for good reasons, though. The first group to be boxed in the current format of 12 for (insert current going rate for unit box here) were so sprawly they had trouble ranking up no matter how careful your assembly was. The ones that followed were not much better. The current set, with the cloaks attached, rank up much more easily and are fairly quick to assemble.
