I might like to supplement existing troops. Can anyone offer guidance and advice?

No piracy planned, I really do mean sculpting and casting from scratch, in Toy Soldier style.

If you don't get a respons here, you might try asking over on the "littlewars" Yahoo group. There are a number of members there who homecast 40mm, so there my be someone who has done some of their own sculpting.
